FORD TRANSIT (V) 120 2.5 TD 1998 No power when hot !!

Postby WildWere » Wed Feb 22, 2012 3:36 am

As everyone desperately screams so do I. PLEASE HELP! Tied almost everything.

Model: FORD TRANSIT (V) 120 2.5 TD 1998 2WD
kW: 62
Engine code: 4G*
CC: 2496
I'm trying my best to help a friend, and have been boxing with this problem now on and off for tree weeks!!
When I got my hands on it the diesel pump leaked from the shaft and the solenoids on the back. They have most likely been assembled with the black wire in between the housing and buckled the baseplate (picture one), old cam belt residue behind the plastic cover resulting in a almost ripped cam belt, the cam and pump timing was two teeth to early resulting in starter motor planet gear shredded two times when I tried to start it before i found the problem. And here is a top tip: The insides of a starter motor from a Ford Mondeo 94-96 (the 4 planet gears, plastic housing and axle) will fit the bigger starter motor with minor modding if anyone is interested.
Now to the problem:

The engine and car runs and sounds GREAT when cold, gets to 60-75 mph easy with a boost pressure of 0.8 bar (11 psi). When it comes up to working temperature it's almost like some evil thing pushes a secret button, and just like that it loses a lot of power and will only go 40-45 mph. There is no smoke or weird noises, no engine light. It's like the engine just doesn't get enough diesel somehow. When the engine is cold again it runs great again for about 5-6 minutes then loses almost all power again. I don't have any trouble starting the engine, it barely turns and starts at once, hot or cold.
I have tried to disconnect the vacuum hose to the egr valve so it don't close with same result, and the two different temperature sensors (on the cylinder head and on the air inlet right before the egr valve).
I have spent some time reading on this great forum and saw somewhere that if the engine lamp stays on after the engine start for about 1-2 seconds the ecu could be in limp on mode, is this correct ?
I haven't been able to connect it to a diagnostic to reed any fault codes yet. Any ideas of what this can be ?
Kind regards WildWere.

And I have zeroed the engine with three guiding pins (drill bits) 13mm for flywheel 8.5mm cam 6mm diesel pump. I also noticed someone at some point had put so much tension on the 6mm locking pin in the diesel pump than not only had they broken a piece of the ring on the pump, but also moved it. I was lucky to notice and found the original control mark from the factory and but it back. It was 6-7 millimeters off.

The 3rd picture clearly shows the cam pulley out of alignment :!:

Reset the timing as best you can, then you'll have to play with it a bit until you feel it's right

The red engine lamp staying on for a few seconds after the engine has started, means that fault code/s have been stored in the ECUs memory :!:

Constant red light while engine is running = limp home mode/limited strategy operation :!:

Yes I know, This is What i started working with. My point was when the flywheel is in the correct position with the 13mm drill bit the pulleys was that much off. :)

Is there a easy way to read and reset the fault codes, or is it a Ford specialist workshop the only option?
Thank you for the answers, they have helped me alot. :D

Ford IDS and Lucas Laser 2000 with the correct pods can read and clear the fault codes, other readers might give some sort of reading (worth a try) but definitely won't clear any stored codes :!:

If you're near West London/Middx area

Hi there, I have a Transit 1998 100HP 2.5 TD 4EC with EPIC showing fault codes 1178 PUMP BOLT UP LIMITS value -1.875 deg and 1172 PUMP ROTOR CONTROL OVERFUELLING. I suppose I have to retiming the pump to engine. My question is: while retiming, I must also align the crank position sensor with a drill bit like in WildWere's picture 5?
Cheers!

Yes remove the crank sensor and use the drill bit in the hole and pin camshaft and injection pump.
