Tomorrow is a cleaning day.

I also got 12 sound damping panels for the roof. Sliding doors needs assembling and drilling holes for plastics and curtain holders. The panel to fit 1-DIN radio into 1.8DIN Ford dash needs modifying - doesn't fit. Have to find battery+ in the radio loom. A lot of bigger and smaller repairs.

Today I did a 90km trip, just to drive. I must say I love it :)

Not much happened to the van over Sunday. I got bicycle rack mounted on the towing bar - all works despite the rear fog lights, which are not working at all... hmm...
I have to lower the towing ball - the lift gate lacks 0,5" to open, when the bicycle rack is mounted on.

The roof lining, carpets and all seats got solid cleaning. Much nicer inside, including the air which is fresh lemon now :) Plastics needs still cleaning and this is the task for Thursday which is a public holiday in Poland. Hurray!

Have to find a microphone for radio built-in bluetooth handsfree set. It's a pity that 200EUR stereo doesn't have 5EUR mic in the set. Stupidity.

For the next 3 days nothing but drying will happen. I'm on the biusiness trip and seats needs time to get the moisture off.

On Wednesday I have to pack the van and we are going for a small trip with bikes. Will see how it works in practice :)

Small progress already taken place.

Re-fitted the radio, put wiring for the handsfree mic, replaced the headlights switch to support front fog lights.

Put some sound-proofing panels into the sliding door, cleaned up the plastic cover, put some double-side tape to make it not crunching, prepared new cover foil and finally put the original lining. Done :)

I did 1000km over the last 4 days and couple of things are interesting:

1) the roof over the first row of seats (driver/passenger) is the source of noise when closing doors; it's like a jello. Interesting - most probably the roof cross member over B pillars does not exists (rather not possible) or it is not holding the roof panel at all (more reasonable explanation). This way or another I have to get off the roof lining and cover roof with sound proofing panels. The roof lining pegs are holding like a hell so I have to order new and simply cut off existing ones.
Does anyone know if these should be same as for Mk5? Currently I have one-piece pegs and they don't look like original ones.

2) when the engine is running, there are constant clicks that can be clearly heard from outside every 10-30 seconds. It sounds similar to a broken plastic gear or a very hot exhaust pipe getting colder. Doesn't matter the engine is cold or hot. Have no idea what's that.

3) The rear blower is working only for hot air, when set to cold (there is no AC in the rear, only heating), nothing is getting through the roof nozzles. Strange.

4) Doesn't matter if I turn on or off the front AC, the air is always cold like with the AC turned on. Annoying.

5) Most probbaly the EGR needs to be blinded - when putting the pedal to the metal sometimes it's thinking a little bit to long and after a second or two it's starting to accelerate properly. No engine check or other warnings, just sometimes it's a little bit too lazy :)

I have to learn that van, definitely.

Thank you transitandy :)

The solution for point 3 is most probably herehttp://www.ebay.pl/itm/Ersatzzahnrad-fu ... 8#shpCntId
I have to verify how it looks like in my case, but symptoms points to that little gear.

I managed to take off the roof lining. In fact the glue between first roof cross member and the roof panel itself slacken off. Have to find a glue suitable to repair that before putting sound proofing.
Maybe a glue used for windshields will be strong enough to do the job.

I will also repair the roof nozzles - channels are not airtight and need glue here and there.

Generally the roof and everything over the lining is incredibly clean. No dust, no rust. Like a new car.

It can be AC compressor electromagnetic clutch.

It can be special case: if you have adjusted full air blow for windscreen - AC is going automaticly on, with green light off on AC knob. It seems that AC is off, but it still works. Check air blow adjusting...

Thank you Wojciech!

The blower is set to windscreen so the AC is running all the time - I found this on the Focus forum and later on confirmed in the manual. I had no idea it's working like that.
I'll check tommorow if the clicking will disappear after turning off the AC.

First I have to find a shop to get glue for the roof and air channels in the roof lining. Then I'll mount everything back. As for now it's hard to get inside ;)

Thank you BigMonty.

I'm just trying to make it nice and well maintained. And yes, it should look just a little bit different than other vans and all those VW Tsomething :)
Just is to have its own character.

Am I on the right way? Not sure, for now it looks like this in a family-trip-mode:

Gluing has begun.

I hope it will be silent during sliding door closing and on bumpy roads. Tests showed today that there is a chance the noise is significantly reduced. Will see. Tomorrow I want to finish the roof.

Pics from today for those, who like pics ;)

Silence! :)

Today I finished the roof. I had to buy long pegs from Ford. On a scrap yard I found couple of bits but the most important were Mondeo-style roof handles.
Despite the fact my hands are cut all over I'm pretty happy with the effect. It's much more silent during normal drive, bumpy roads are not causing headache and closing doors is not like working with a hammer on the roof.
I also managed to mount curtains :)

The westfalia lamp behind driver's seat stopped working. I have to check it later. Maybe will be replaced with LEDs. I also need to work on the AC, something is wrong with it.

Not much happened to the van over the weekend. Despite another 400km on trips I manager to mount rear window curtains (looks sweet!) and front fog lights.
Rear fogs were not working last time. After mounting the fron fog lights I put a new fuse (old one was blown) and voila, it works. Worked.
Front and rear were working. Turned off and I wasn't able to turn on them again. Fuse blown.
I have to check the rear light clusters, most probably there is a short circuit somewhere there.

There are tons of fog lights mod photos so only two for today from my side :)
