As with Mrspot, I am puzzled about step 7 though -there is the plug on the alternator but the wire then just heads up to the fuse box behind the battery. I can't see any plug at the top end.

Also I took the intercooler off as advised, but there was no cover as mentioned in steps 4 & 5 - the plug is just accessible there on the alternator. I had a new starter motor a year ago and I'm wondering if something may have been removed when this was changed and not replaced?

Well it's been a year and no one has taken the trouble to reply. Maybe not such a great forum after all !!

Maybe because no one knows what you have or don't have, on your van  Most of us are just owners like yourself, not fully paid Ford technicians.
I notice that you haven't imparted any help to anyone in the year that you've been here either :?

my battery with engine running is showing 13.57 and 12.00 with engine off.

Can a faulty loom cause a lesser reading when engine running or is my alternator on its way out ?

Battery light been on 3 weeks.
Visually checked wires from alternator and look ok.

That sounds low with engine running.
If light is on its not charging correctly.
The cheap fix is to replace the short piece of loom that connects into main loom behind the rad and plugs into alternator.

Anyone got an old 1 of these lying around? I could do with the plug that connects to alternator with enough wire still attached so i can join, just removed my and inspected it and that end apears to have melted slightly.

I thought i had this problem just before the end of last winter. Battery light on, and battery draining fast, just got to the garage with little time left as the ABS light, airbag light, & ECU light had all come on, headlights like candles. So first was to look at the loom. Took it off, and inspected. Some patches had the beginnings of wear, so we repaired. Checked all the connections were fine, also checked resistance in the loom. All good! Checked output again, and... nothing. So changed alternator (stupid expensive!! For a van!!) And all has been good since. Definitely worth checking front loom first still.

With regards to the smart charge system, when I got my connect I noticed my alternator was charging the battery constantly over 15 volts, soo ive merely disconnected the 3 pin plug from the alternator and it now charges (with a little rev when starting) at 14.2 volts

eventually I will replace the regulator...
