I'm also suffering from a fuel leak problem on my 52 plate T260 SWB Mk6 Transit. You guys who regularly post here have been awesome - I've spent the afternoon reading all the posts relating to similar problems so I'm a bit better informed but I'm no Diesel specialist.

The problem is I don't have the luxury of bosch specialists, e-bay, Ford Service Centers with above apprentice level of experience , or access to a decent spare parts stockist (used or new). Add to that some otherwise very competent mechanics that don't speak English and who get very nervous near anything involving computers and engine management systems and I'm a bit fooked before I start.

Oh the joys of owning a Transit in Montenegro (former Yugoslavia)

So pleeeease any help would be much appreciated.

The first question is - Have I identified the problem correctly?
Based on what I've read in this forum and what my mechanic tells me - Diesel is leaking from my fuel pump solenoid (took a while to translate that from Serbo-Croat I can tell you:-) Not helped by the fact that I wouldn't recognise a fuel pump solenoid if it were to leap out from the bonnet and slap me round the face.

Here's the pic - is the item arrowed the solenoid?

Given the difficulties I face regarding spares, mechanics and lack of specialists in engine management software, as first step I plan to ask my mechanic to try the bodge I found in this thread http://fordtransit.org/forum/viewtopic.php?f=5&t=54578&start=15.

What do you think?

OK as I see it, starting at the cheapest and working up, I have the following repair options :

1. Try to fix the existing solenoid using the "bodge" mentioned here viewtopic.php?f=5&t=54578.
2. Try to find a new solenoid taking care to ensure the new solenoid is the correct one for the pump. i.e. By checking the last 4 digits of the number on the pump. They should be 4012 or 4004 and the appropriate matching solenoid should be fitted.
3. Try to find a whole new pump, pump module and solenoid as one unit.

My mechanic is worried that if he cuts or disconnects the wires to the solenoid, either to replace it, or repair as per the "bodge", he will need to .... re-enter codes for the pump module and engine management modules ? At least that's what I think he said. Remember folks I'm trying to understand what he is telling me as best I can in Serbo Croat. He admits he's not sure if it's necessary but he knows that if it is ... then he can't do it. Good of him to tell me really :-)

More to the point, he thinks the only place where this could be done is Belgrade in Serbia or Zagreb in Croatia. Both quite a drive from here. Of course by then it will be too late as I won't be able to drive the van.

So ... Q1. Is he right? Under what circumstances or at what point through the repair process will I need someone who can programme the module and or the engine management system. Can I remove, repair or replace the solenoid without needing any computer software?

Apologies for being a bit of a dummy here but the reason I ask is because the guy posting the "bodge" thread admits the solution didn't work for him and he resorted to fitting a new, slightly different pump, pump module and solenoid from another transit. He says he got the replacement pump "virginilised". What does that mean exactly? Is it something to do with resetting identifying codes in the replacement pump module so the engine management recognizes it? I'm guessing I'll only need to do that if I end up replacing the pump & pump module. I'm hoping I will not need it if I'm just replacing the solenoid.

What say you???

Just to finish off my story. I discovered the marine Sikoflex available here probably wasn't up to the job of sealing the leak so bit the bullet and ordered a new solenoid from Transit Parts UK on e-bay for just under £250!!! Also bought the special tool for removing the solenoid (£75) and a fuel pump alignment tool(£25) just in case I needed to remove the whole pump. Managed to get someone to bring in all the bits in their luggage from the UK. I also spoke to a guy at transit parts uk who was very helpful and patient with me. He gave me all the re-assurance I needed to convince my mechanic in Montenegro that cutting the wires to the solenoid would not mean resetting the engine management or pump management system. Although Transit Parts UK did recommend removing the pump to re-fit the solenoid.

The mechanic refused to do the work unless I was there with him to give him the go ahead to deal with any problems that might arise and so abdicate him from any responsibility. So I spent an interesting day in his workshop. We decided not to remove the pump and after much grunting & fiddling about trying to remove the fuel lines we removed the old part. He took some convincing to follow the torque settings/tightening procedure supplied with the part explaining he was worried they were way too high. In the end we compromised and kinda followed them :-) With interuptions from friends and family it took about 7 hours to complete the job - total labour charge was just 70 Euros. Life in Montenegro does have it's advantages. The vans been running for about a month now and everything looks good.

Thats good you sorted it.
Did you get the no. of the marine sikoflex that you can get hold of? The one i found that was resitant to jet fuel was not available in the uk..

I am just about to carryout the same process, as my fuel pump solenoid is leaking that part is now £300 I sure expect it to be made of gold. Outrageous amount of money for such an item. I just replaced the water and power steering pump as well :cry:
