The top one is correct and fits the lower one just needs a little more hammer. It fits mk3,4,5.

Yes your right it's the end of the outriggers, which have completely rotted away on my mk3 the most frightening bit is on my my mk5 have noticed it's a little wet inside the load floor around the wheel arch above the same place despite waxing it :? got to all I can in those areas.

I'm using gasless wire, which can be burny at best of times but intend on doing as little full seam welding as possible and try to fold and beat as much of the rear corner/outrigger/springhanger/floor as I can out of one piece

This is my first attempt template just to gauge the measurents and with no more than a tape measure came to a guesstimate of 19 x 19 cm with the triangular bit 3 x 5 cm, which was logically correct :o I need to leave longer tabs on the floor section to take in four surfaces excluding outrigger and think it's possible to pre-weld the whole thing, hold it up there and spot/weld it in . I have a boarded out Van, the ply is 19mm, hardwood and glued in so no access from above.

1mm I Think but without measuring it but is about the same thickness as original and is phosphor zinc coated.

Galvinised and phosphoric zinc are different but it's still toxic and must be cleaned off. I'm going to clean everything up first as best I can. Still playing with paper at the moment and this is how it's taking shape the proportions are not correct as it's only a model but have seen that the corner can be improved, that is if I leave more on the end a sort of fishtail then I can get it to meet the two other sides when folded underneath. The plan is to prefab this then weld it in and I'll probably cut out some of the ply floor to get acces.
