Hi Mark, thanks a lot for this brilliant explanation! You’ve solved the mystery. We now understand the issue with the 15 psi pressure and how the water drains down past the piston rings due to gravity when the engine is off. To give you another precise detail: those 150 kilometers were covered over two or three separate trips. The first two times we parked the van at the warehouse, the water reservoir stayed full, and no water got into the engine. It was only after the third trip and cooling cycle that the cylinder head bolts completely lost their tension and the water drained into the crankcase. This perfectly confirms your theory regarding temperature cycles and the failure to use a torque wrench and angle gauge. Also, the head gasket is a high-quality MLS (multi-layer steel) unit from a professional machine shop, so the gasket itself is in perfect condition. Don't worry, I will NOT start the engine, to avoid any risk of hydrolock or bending a connecting rod. Thanks for the warning! Best regards, Daniel.

We will have to see, keep us updated

Habrá que ver; mantennos al tanto.

Mark, this is the million-dollar question:
Why did it run perfectly for 150 kilometers and it didn't fail until the third time it was parked?

Cycling .. even the very worst install would maybe take one or two cycles before it reveales itself, I hope i'm right about this, as you do have one or two other things going on .. meaning the core plugs.. I had one go at the back of the engine once .. it looked like this -
and that was 10 years old car... not 35 years

Note the "jelly" this is what happens if you mix two different anti freezes together. not me previous owners.

The only real way is to start again with new bolts, as, like i said, they are; one-use-only. so bolts are now useless and already stretched. .Drain the coolant, loosen bolts in reverse sequence . outer to middle, take the head off, install new head gasket, new bolts, start again with proper sequence and a good torque wrench... and if last angle stage is very hard to do you'll need a breaker bar and something to measure the angle. make sure your torque wrench is one that clicks or is one of the new electronic ones .. not one of those finger pointer types. bolts holes must be cleaned with tap, and blown out .. holes must not contain oil or debris, if the instructions in the manual say oil the bolts .. then you must oil the bolts. ratchet pulls must be done in one steady sweep with no stopping .. the torque wrench must be gripped in a certain way so not to effect the torques from one bolt to the other.. sequence must be followed as per manual. plenty of youtube videos on installing heads .. some good, some bad. make sure you find a push rod engine video.

Mark, so what should I do? Do you think I should start directly with the 15 psi pressure test first?

well that's the only way of confirming ..it will also confirm cylinder liner crack or head crack

you need a boroscope though ..... 30 euros

I'M off to bed

You don't need dye

You will be able to see it OKAY with ordinary light on the boroscope

see here: this should start you into the video by 12:21

https://youtu.be/E1KwH9ynscM?t=741

No necesitas tinte.
