Sounds like faulty / dirty crank sensor, did you disturb the carrier the sensor is inserted through, as re aligning is tricky. If not, and unless anyone can suggest anything else, i'd try a straight replacement.

Assuming you didn't remove the sensor if you don't know how it comes out, so carrier shouldnt be an issue, you should know where it is, as the sensor goes through the top of the bellhousing, directly over the flywheel, can be got to from under the vehical fairly easily, one multiplug to remove and one bolt. Give it a sharp pull upwards and it should come out (if top plug part breaks off like mine did, then grips, with a slight twisting motion will help)

Heres a pic of sensor if it helps you to identify the right one:

Personally would only get from a dealers as its a major engine component (failure at any time will cause engine to cut out) although cheaper ones can be found on ebay, if you trust their reliability. Check the slightly magnetic tip of the sensor hasn't picked up a load of metal swarf from failing flywheel / clutch components though before replacing it.

Another thought, as it senses a missing pulse from a ring on the flywheel, is your new solid flywheel a genuine ford replacement for the dual mass. I know its woodruffed on to the crankshaft so it should be aligned ok, but if not the right one (or a bad copy) the sensor signal could be wrong or even non existant (giving incorrect engine timing).

Also when it cuts out, does the glowplug light flash?

Hmm... dont know how you check that one! i susspect as light flashes, if you got codes read, then crank sensor would show up, but it may not be the sesnor at fault if the flywheel isn't giving it a signal.

Replacing the sensor may solve it, but if flywheel is the issue, then obviously it wont and as sensor is about £40 from dealers, it could be a waste of good money.....

Will have to see if anyone else can suggest a possible solution, as this is now a catch 22 situation!!

Otherwise, although tis a lot of work, you could put the old flywheel back on without toucing the sensor (clutch being gone not an issue here) just to test it. If its starts ok again, then the flywheel is your problem.

Best of luck and keep us posted..

regards,
Andy.
