This week all i have done is , i welded the panel i fabricated to the imitation panel ( i spot welded them together, overlap them )

Image

and gave it a lick of paint from the inner side where i can't reach after welding it in place.

Image

Image

Today i bought a litter of RUST REMOVER and applied it to here, on the edge of this panel,

It works magic,as i applied it by brush, the liquid eliminates all the brown rust and a shinny metal stip appeared. after wiped it with a wet cloth ( as dirrections ) i painted it to protect it.

Image

A new lower panel i could not find here, so a trip to my friend Karmnu found myself a second hand one. It had some rust patches and the very end was very bad, so after i sepperated the lower part from the upper part i cut away the rusty 3inches and welded a new fresh metal.

Image

Then i sanded of the offending rusty parts and cleaned it with rust remover, then i brush painted it temporary.

Image

Next step will be putting the panels together and weld them. Fingers crossed! As i'm very nervois in doing the outer parts :?

These two weeks since my last post were a nightmare. As i have never done the outer parts were they are visible. The middle imitation panel was not perfect, the edge were it meets the wheel arch don't match. And the panel is slightly concave. But i have done my best.

First i have spot welded the middle panel at the top edge from the inside, through the holes i had punched with my joddler. I was advised always start from the middle, then outwards so you don't have bump warps. Then i welded the edges of the middle panel with that against of the floor panel.

Image

Then i linished flat the spot welds against the floor only as the ones in the cannal i could not get to them. Then i also painted them not to rust.

Image

Image

When the middle top panel was done and strong, i spot weled the lower edge to the new flat panel i had made.

Image

Image

Then i linished the spot welds with a grinder.

Image

This is how it looked from the outside.

Image

Then i tacked welded through the holes i had made the last lower panel from beneath.

Image

Image

This is how it looks from the outside.

Lastly i linished the welds and painted the welds.

Finished nightmare part 1

Its been 8 months since i v done something on my van, but at least i got my muse back.

I started by welding up the small drilled holes on the loading floor which were useless for me.

Image

Then after thinking how am i going to cut the small rusty holes, i decided to cut a big section  so i cut big.

Image

Then i had a bit of work to remove the out rigger to make a good copy for both sides,

Image

Image

As i had the back corner removed , i patched up the bottom part of the rear wheel arch.

From inside :

Image

Image

From beneath :

Image

Image

Then i cut off the rear botom panel and cleaned of the remaing metal;

Image

This is how it looks at the moment,

Image

After i will fill up and smoth the wheel arches with filler ,were i v welded i will cut up these two rectangular molds and weld them on the new metal.

There's some good fabrication there, it looks like you're using stainless steel? My MKI Transit left me with about 20% of it repaired with stainless (including the whole of one inner wheel arch done in polished stainless). I knew I'd never have to do the same job twice then :)

Keep up the good work, I'll be following this thread! :)

No,i'm not useing stainless steel. Just galvanised sheet metal, and brush out were you need to weld, if not the weld would not fuse. 8)

It's a shame they don't galvanise the whole van before painting it :)
