You may not be doing this project to everyone's taste, but hell, it's your van and you can do what the f*ck you want with it. I have no doubt this van will pass the MOT in due course and then you can post one big raspberry to everyone who thought otherwise.

I think it's a shame this thread got compressed as it is so entertaining in it's raw state. Are you related to Ricky Gervais by any chance? That's a compliment by the way. I have nothing but respect for you.

Now with all that said and done...... why havent you removed the terminals from the battery whilst your welding.... .....

lol i did when i was welding under it when i tock the pic and dave tocken pic was when i just put it back

couple of tips inty.... get a can of anti splatter and every so oftern spray it into the gun end, it will help the tip last longer, you can get tip dip but for light work it tends to block the gas coming out as it never gets hot enough to burn the excess off.

next one get some soapy water or you can get a it in a spray can and go over the reg (with the gas turned on) you shouldnt get any bubbles - if you do thats gas escaping

i now know where the gas was escaping!

you know the little pipe from the welder with a metal fiting that pop in to the gas bottle pipe?

well it wasnt pushed in much reasion why it just of gone! notice this when i tock the bottle out to take it back for a refill so now it reconected it with carpet tape to stop it pulling out

and got the reg working spot on

pluss rusty mig wire dont go well as it dont come out smooth if you notice the drivers side its little ruff but the other side is smoother due to having clean mig wire

so you have learnt that clean metal and wire makes for a better weld, first thing you are taught is weld prep and machine set up. nothing wring with learning by your mistakes but it is the hard way.

i have tried to give you sound advice before, take it or leave it its up to you. but, speaking as a time served engineer, your welding still isnt up to scratch. if you choose to make good the poor welds well done, if you leave em as they are just think about the amount of work you have put in to end up with an unsafe vehicle, seems mad to me

when i have nothing to do one day i will grind them flat and go other them again seam weld

but i do think its all down to my earth clamp

i even look at daves welding on his sill and its the same and he notice when he tryed to take the earth clamp of its burn his hand

Some smaller/cheaper welders do have smaller earth cable/clamps and can get warm/hot when being used on the higher settings as they are just too thin and flimsy.

It might also be a sign that the clamp is loose, it isnt attached to the vehicle body properly but also the clamp may not be attatched to the copper wire inside the earth cabling properly.

When there is a gap or break in the earthing, electricity can build up resistance and even jump accross the gap etc, and it will get very hot and you might suffer from intermitent welding.

So just check everything is tight and maybe you might want to change your earth cable and clamp for a heaver duty one...

god dont say next project might be a hicube lol

but i wouldnt mind doing a mk4 swb with a mk3 front part from the bumper leave that mk4 and have a v6 essex

but this will be years

Re earthing, grind the paint off at the earth point. Touch up the ends of the earth clamp with a file to clean any sh*t off. And then, stick a g cramp round it to nip it onto the body. you will get a much better earth

Just looks like too much wire and too little heat Rob, but if your earth clamp is not making good contact it will get hot and you will get pigeon weld.
Try and get hold of a good quality earth clamp with either a good strong spring or a threaded type clamp which is the type I have fitted to my Cebora.

those clamps are good but for the stuff your doing the clamp you have will probly be ok - post a pic of it
