It's a great original series of posts by Andyg. It's so good to be able to see how things are constructed.

I have a camper based on a 2000 transit.
It's only done about 40,000 milles.
There are a couple of rust patches - about 1/2" long on the two front wheel arches.
Is the root of the problem the fact that this area is double skinned (inner and outer) and does dirt accumulate in there?
Or is it just dampness that gets stuck in there coming from the mirror as Andyg suggests?

I tend to think, that since mine has not done so many miles, but stands outside and unsheltered the whole time, there is more to it than rain getting in. It would appear to be related to miles and usage.

If it isn't 'structural' does anyone make a plastic or fibreglass alternative?

Fortunately the camper only used a chassis cab - so no rear wheel arch problems for me!

Thanks again to Andyg for a really informative set of postings.
