Yes, done that too :D When I realised I bought the wrong wire I gave it a test ride first  What I have done there makes me proud only because I had to fit it precisely and finally found a way how to do the weld in a way so it goes exactly where I want it  Also because it was the first time I had to bend the steel sheet to required shape. I thought that would be impossible and I'd have to do it in many many patches of straight steel

Finally had some time to make progress. :D I did bits and bobs over the time, and my camera charger has finally arrived, so here's couple of pictures.

I've cleared the side panel next to the sliding doors completely to see what does it look like underneath

Image
Image

hammered the s**t out of it to get it to the original shape. I have just realised I didn't take a picture of it completely cleared, but it will be visible on other pictures.

Oh yeah, that reminds me - I did cut out the rear wheel arch some time ago too. And replaced it. Since I didn't have time to weld it in, I was driving around with ductape holding it in place, ehm ehm   But then I did weld it in and primed so it doesn't catch any flu or WORMS

Then I cut out the bottom half of this panel - as this was very rusty and damaged. Well - I wouldn't call it panel, more like hole where the panel should have been.

And then I started to rebuild the box
Image

I know, I know - the welding is not the best, but the rear panel is all rusty and even though I brushed it, to get 100% perfect results I would have to replace the rear too, but I don't have so much steel sheets and despite the bit of rust that panel is in reasonably good condition.

And then I tried and welded in a steel sheet to replace the panel. Just so you know, if I had to do it all over again, I would get a proper replacement panel... It was loads of work to get the steel sheet fit the shape - Muttly I envy you!

Image

Yes - the shiny bit at the bottom of the panel is self made return that was no longer there (rusted off), so I made my own. I will be hammering that to get it into proper place.
Image
Image

It is only spot-welded as I didn't want the steel sheet to bend uncontrolably, and YES I did burn couple of holes which I'll be filling in   Furtermore - it turned out to be about 2cm shorter then I needed it  so there is slight gap between the panel and the replaced wheel arch, but I'll be welding in a piece of steel to bridge new panel with the wheel arch at the arch bend. Making it as invisible as possible if that makes sense... :D

I spent most of tis morning trying to remove the sliding doors, which proved impossible. I actually baked my drill in attempt to unscrew the bolts holding the doors to the top and bottom rails... Not the cordless one, that didn;t do anything to the bolt, I actually cooked the proper drill that would make holes into concrete wall, but couldn't remove stupid bolt... Nothing worked. I do have got the right bit for those smaller bolts, but it just wouldn't move. Managed to remove only one of them, which caused that my doors won't close anymore, but since I couldn't get the other bolts out and run out of ideas on which power tools to use, I gave up on them for now. Luckily I run out of cutting discs for my angle grinder too, otherwise you would have seen new picture manual on HOW TO remove the sliding doors by cutting it into pieces...

My welder was giving me a grief, welding itself onto itself if that makes sense, and I blame it on the stupid tips I have in it. I keep clearing it, but it just lives it's own life I suppose... I'll get better tips tomorrow and I'm sure it will go better then...

Thanks, it's just difficult to find some continuous time to get it done. But I'm determined to keep at it this weekend, phone is off and if it wasn't for the security guard (who decided that since I'm in the warehouse he can send customers my way - even though we are closed on Saturdays  ) I would be completely free of disturbances

Just finished that missing piece there, hammered and welded the bottom and grinded the excess welds off. I think it's ready for filler. It is filler I use on top of these right? :? What else does "underseal the welds" mean? I bought the "untirust" filler - it says on the tin it prevents the rust, hmmm :?

It's one of those car body fillers, I have never used any of this stuff, but it says it prevents rust. I don't think its made to do just that, I thought (since this is the only metal filler I ever bought) that it's pretty standart thing on them. Which one do you use?

  I was hesitant and then decided to go down the golden middle route... Will see how it goes. I did get some fibreglass too, if the filler doesn't work out, I'll be revisiting my bubble gum bus idea

I have finished the welding behind the wheel too. :D

Image

Then I used filler on the welds. I really tried, but still can't get myslef to like it. I've sanded it and sanded and sanded, but can't get it right. I think I used too much filler and trying to get it off I run out of sanding paper now  I used primer on it, because it's going to be parked outside again and if I have some time tomorrow to get the sanding paper, I'll finish it. :)

Image

Before I get slagged off  - the top half of the panel is not finished, there is couple of bumps I have to smooth out before skimming it with filler, it's knackered just like me now... But the good news is, there is only one more hole on the other side to weld and it's DONE! ...for now... :D :D I can see the light at the end of the tunnel again.

All your work is a credit to you :D You bring new meaning to the word Persevere  Welding is coming on nicely, if you are having trouble with the wire welding itself to the tip, turn the gas up slightly to cool the tip, maybe also just a touch more wire

   Thank you Muttley, I loose it now and then, but I don't like discomfiture
You know - I would turn the gas up, except my new welder is GASLESS   Still playing with it, body panels can be spot welded as you pointed out to me, so I'm doing that. When I turn the wire feed up, it starts to burn more holes
