That's what I was hoping but I'm still not fully convinced it's CV joints just because of how it's come out of nowhere with the van sitting for months

I listened to your video and I'm not convinced either. When I had bad CV joints on my old Fiat Ducato van years ago, you would notice it most when the steering was under load at slow speed, such as turning full lock when parallel parking or 3 point turning. You would get a clacking noise when turning the wheel and trying to pull away.

Your video's knocking didn't sound the same to me and seemed to be happening a bit more often during turning.

Please take my advice with a pinch of salt though - I'm no mechanic and I could be very wrong! Perhaps yours are worse than mine were. I also agree it is odd that it wasn't doing it before.

I'm sure I remember you saying one of your advisories was one of the front spring turrets - it is not the same side is it? Something that could have got loose during repair?

I have just had a listen to your video and that sounds like a broken spring to me or one that’s not sat in it’s top plate correctly.

I’d try it on a car park so that you can do a complete circle and have someone outside the van as you go round them and are your engine and gearbox rubber mounting getting weak or bolts loose

Engine and gear box mounts are all good plus it’s too regular/mechanical and doesn't occur going over bumper etc. Unfortunately don’t have any friends when it comes to working on my van so that video might be all I can do

I will check but if the MOT missed a broken spring I’ll be letting them know!

If it’s broken or out of its top plate up in the turret then it can be easily missed by a visual inspection, if you get the front up on axle stands you should be able to turn the wheels at the wheel while listening for the noise.

I wouldn’t let them know as next time they may be more likely to try and find something if the spring has broken on the lower ring they can be difficult to spot I have changed struts before and only noticed it has had a broken spring when I have put the spring compressor on it and took the pressure off it .

So had a look today. I’m happy it’s nothing to do with the tie-rod ends, power steering pump or suspension. All the evidence points towards CV joint failure and I realised the noise may have been there before but it’s only now loud enough to be heard over the engine and even then I only started to notice when I had the window down. Also see that the CV boot has been held on with a zip-tie and grease has been seeping out:

Finally when I move the driveshaft with my hand there is a knocking noise. There’s the same movement on the other side but it doesn’t knock and that side isn’t making clicks/knocks around slow speed corners or moving off:

I’m still not 100% so putting it out there if anyone still has any other ideas.

I did take the opportunity to put a bit of sound proofing under the bonnet with a noticeable difference but really need to sound proof behind the dash and that’ll have to wait until the mk7 dash conversion.

Now I've got a full-time job again I just look at everything in terms of how many hours I have to work to afford an hour at the garage :(

Along it goes. £180 for a rear brake cylinder and shoes so it stops properly. They told me not to worry about the PAS pump for now I think out of pitty because next words were they think the clicking at the front is a gearbox issue  Here I was joking about nicknaming the thing Broom after Trigger's well maintained broom https://youtu.be/56yN2zHtofM. Thing is, I'm not convinced. The noise isn't constant, only happens when turning and moving off from stationary. So fingers crossed they have more of a look but knowing my luck they will come back and say it is the CV joints... as well as the gearbox

If they find newspaper and expanding foam in the gearbox I'll stop spending money in the garage, hire a private detective and when I've found them, drive it through the front wall of the previous owner's house and post them the V5 and keys. Look out for that one on 'What did you do with your Mk6/7 today'.

Don't worry - if their house is anything like the van I'm sure it will just explode in a shower of cardboard boxes and shaving cream......

So it is the gearbox. More specifically the differential bearings apparently with the noise happening because the diff is trying to find traction with each wheel when moving off/turning at slow speeds. I'm still not fully sure but maybe that's because I don't want to believe I now have to change the gearbox?

Will a nice 6 speed with driveshafts from a mk7 fit? :P

Tbh engine and box isn't a problem considering you've done all the work that 99.99% ppl won't touch. I'm happy to weld but really wouldn't have put your efforts in :(

So don't lose heart, get a box fitted.

Only dramas is paying ppl.

I think you should consider changing it yourself. 8)
