Onto the chassis rail today...

Bit trickier in the end with wind blowing away the welding gas and all sorts of weird angles to get the torch in the right place but I’m happy with the weld quality. 2mm is much easier to work with than the 1mm I’ve mostly been using so far. After a vacuum down the rails I treated the whole area with rust converter and zinc primer. Used some cavity treatment spray further down the rails where I couldn’t reach.

Well done mate, I turned down my cousin when he asked the other week If I would weld his mk6 up becasuse of the cold etc, I spent most of December 2019 doing my mk4 :roll:

I’d say that’s a good decision not to take that on. Double socks, double jumpers, thermals, 5 layers and in the south and I can’t manage it past 7pm :roll:

I tip my hat to you good sir, most people would have scrapped that van many welds ago, it’s nice to see you have saved the van and probably have a better van that’ll last you a long time, keep the up the good work.

Still massively in awe of your determination and work DG-Unit. That is going to be one solid Transit soon!

I just took mine down to Lewes for a hospital thing and got a bit panicky passing the VOSA testing stop on the A23 (they were there today) as every time I go out to it there is more and more rust appearing on all 4 arches and the sills.

I really need to get mine looked at ASAP but was trying to wait for slightly better weather. This was to allow me to spend a few days trying to see what was surface and what was terminal rust and do a simple tidy up on the surface stuff myself to delay any major work. I now think I'm just going to have to bite the bullet and hand it straight over to a welder - especially after seeing what you've found - it is making me paranoid!

Mine is a white twin of yours - would be good to see them together when all this lockdown stuff ends at some point!

Wait till you get the 10k electricity bill before you decide if it was worth it :lol:
I say this because I just got my bill since buying the lair and they want 100 quid /month on top of what I pay now to catch up with my usage :(

I used my sds chipper a lot to get concrete up and knock walls down etc, I also spent maybe 5 hours welding the van. Lights are all led so I hope that is cheap enough.

Ah yeah but LED lights don’t keep you and the environment warm like good old fashioned halogen. Luckily I’m using the electric supply at my work as I’m in their car park :D Replacing welding gas, gloves and flap discs is bad enough I can’t be doing with utility bills as well :lol:

Thanks ned. Yeah it should’ve been scrapped but this is the kind of crap that happens in a triple national pandemic lockdown. I do hope it lasts a long time. All I’ve got to worry about after this is the actual mechanicals.

My Police friend said I should be worried by the VOSA test station as all the new welds might mean it's now over the weight limit :lol: I wouldn't worry too much about yours - mine was so bad because of all the bodge work. You just have to worry about Ford's OEM bodge work. Will be great to get vans together after all this. Any excuse to meet new people again and say "nah it's fine" at all the future MOT fails.

What gas are you using? I use argon or argon/co2 mix and find I get less blow through, I’ll probably get told it’s the wrong gas but it works for me.

Are you fabricating the inner wings yourself? I need to replace a small section where the bumper mounts on the n/s

Just using CO2 as it’s a bit cheaper. did use a bottle of argon mix ages ago but I wasn’t any good to know the difference. Main issue is my welder only has 4 heat settings so usually i’m going for good penetration and weld pool at
the expense of the odd blow through. Also hard at all these strange torch angles and tight spaces to make sure the tip distance is the same and you don’t hold it on that millisecond too long. Might try an argon next time for £3 more.

The wing on this side wasn’t too bad so I’ll probably just cut out the rusty part at the bottom
and fabricate that. I did want to buy repair panels as it’s just lest hassle but couldn’t afford £90 a go for the aprons and these were only half rusty.

If you increase the wire speed slightly it can help reduce blow through
