Yeah.....but if like it to look as close to fords cutouts as pos....

I tend to agree, I am getting to the back end of repairing my van and will need to make a new corner which will include the cut out you are talking about. Your pictures of it will help. I think my way will be to cut a slot with a thin cut off disc in a dremmel then make a small male and female die to make the slot, either squeezing in a vice or punch with a hammer.

Due to lockdowns over here I had time in the garage to have a go at making a test piece of straight section of drip rail.

Yes, it was only after you asked the question about making them I noticed them. Have been too preoccupied with repairing other areas.
I will be working on this area now so will let you know what works.

Thought I would post up some pictures of how my gutter rust repair has gone so far to perhaps give others some ideas to work from.
Mine is a LWB with the higher roof so has more clearance to work with inside. Access for the spot welder is the main consideration.
I didn't take a very good picture of the panel profile however I put a gutter lip on it the ame as the small test piece show in an earlier post.
Just need to work on the corners now.

Thanks NogE although just a back yard job.

Today it was raining so spent a few hours in the shed working on the corners. Problem I was having was when putting the curve in the corner the top gutter edge pulled in as can be seen in the first picture. Had to make a fixture to push out the top lip. I'm happy with them now and just need to do the drain hole.

NogE are you going to be putting drains in an existing gutter already fixed to your van?

Had a go at making the gutter drain tonight. It came out ok, well good enough for my old van.
First cut a 22mm long slot with a pencil die grinder, similar to a dremmel.

Then made a die to form the shqpe, initially was going to clamp the two pieces with a bolt however ended up using a vice to clamp the die pieces together to get enough force.

NogE I'm using zincanneal which is harder to work than body metal so this method may work for you using a decent G clamp. I can give it a go with a clamp if I have a chance however just wanted to get these done for now.
