Plugged old one back in and started straight away , so I now have two egr valves, lol

It must be letting air passed. I've had the egr unplugged and it starts fine. Only time it'll stop it starting is if it is wide open.
Try unplugging it and see if it'll start, (for no reason but to try)

The new egr valve is still fitted to the van so surely I can't be wide open as it runs now.
It was throwing up a code p0642 , when I unplugged it and plugged in the new one it started.
Now I get fault code p0404 but nothing on dash.

Your right, it starts without it plugged it at all, it starts with old one plugged in but not attached to engine but it won't start with new one plugged in and attached to engine.

It shouldn't not start, if it wasn't compatible it would have a different plug. It is 2 wires for the motor and 3 for the potentiometer.

When you plug it in but don't run it but turn the ignition to position 2 after having cleared the codes, what codes do you then get?

I left it unplugged but when I turned engine off and back on the EML come on then, so I've plugged the old one back in again.

I'm not sure the later egr valves are compatible,
I've a '07 plate 130 mk7 that needed a valve (has the revised metal coopers one fitted) sticking intermittently,it would crank but not start.Ran with it blanked off for a while but wanted it right.
I have a later,stage 5 water cooler egr valve,pierburg,the black plastic one.
I plugged it in,but not fitted.Van would not start,unplugged it,fired straight up.
I know the plug is the same,but haven't looked into pinouts,
I also know the PCM calibration numbers start differently for the 2 types of valve.

I've now put a NOS genuine ford (coopers) one on.
